Sentinel Vision and Zebra Technologies have developed an AI-driven 3D inspection system designed to improve automotive door assembly quality by replacing manual inspection processes with automated, scalable solutions.
The system uses a dual-camera, single-laser 3D setup with additional 2D cameras to capture complex geometries and reduce blind spots. By combining Zebra’s AltiZ 3D sensor with Sentinel’s VisionCore AI and KAI Maker, it enhances inspection coverage, lowers false positives, and improves defect detection accuracy.
Designed as a Poka-Yoke system for error prevention, the solution ensures every component in a car door panel is correctly assembled and functioning. With over 80 parts per panel, it replaces complex manual inspections and sensor-heavy legacy systems with more efficient, automated quality control.
The new system replaces these approaches with a streamlined setup consisting of a single 3D sensor and eight 2D industrial cameras, eliminating the need for manual checks. It performs in-line verification, allowing manufacturers to detect missing parts, incorrect components, misalignment, and functional issues earlier in the production process.
A key advantage is combining 3D structural analysis with detailed 2D inspection to create a complete digital model of the door panel. This hybrid approach improves reliability across materials and shapes, while controlled, diffuse lighting minimizes reflection-related variability.
The platform is delivered as a pre-configured solution, with inspection strategies and AI models trained using sample door assemblies before deployment. This significantly reduces commissioning time and integration complexity, enabling faster adoption on production floors.
The dual-camera 3D architecture addresses common challenges in automotive assemblies, such as occlusions, recessed areas, and reflective surfaces. By capturing multiple perspectives of the same laser profile, the system enhances data quality and ensures more accurate inspection outcomes compared to single-camera setups.
