PIA Automation Builds BMW E-Drive Assembly Line with 46 Industrial Robots

PIA Automation is developing a highly automated E-Drive assembly line for the BMW Group plant in Steyr, Austria, combining industrial robotics, digital twin technology, and virtual commissioning to support electric vehicle production.

The advanced manufacturing system includes 78 processing stations, 27 robotic cells, and 46 industrial robots installed across more than 5,600 square meters on two production levels. The line will assemble electric vehicle transmissions before integrating them with electric motors to create complete E-Drive units.

PIA Automation applied digital engineering methods from the earliest stages, creating a digital twin that replicates production elements including robot axes, sensors, material flow, and field device behavior. This virtual commissioning approach allows engineers to validate automation sequences, identify potential collisions, and optimize processes before physical installation, reducing commissioning risks and improving implementation efficiency.

The production line supports flexible manufacturing requirements, including batch-size-one production for different transmission variants while maintaining short cycle times and consistent assembly quality. One key automated process involves a transmission assembly station where three gears are precisely meshed before being inserted into the transmission housing. Automatic changeover grippers allow the line to process different variants without manual intervention.

During final assembly, a robotic "marriage" cell joins the completed transmission with the electric motor using twelve synchronized screwdrivers that fasten components simultaneously, ensuring precise and repeatable assembly. The system integrates continuous quality monitoring by recording production data such as torque values, tightening angles, and force-displacement curves. Each manufactured unit receives digital documentation to support traceability and process analysis.

The automation solution is being integrated into BMW Group's established software environment, allowing control and monitoring according to company standards.

Commissioning of the final production line sections is scheduled for 2027, supporting BMW Group's future electric drivetrain manufacturing capabilities.
